Thin-walled components are notoriously difficult to machine due to their susceptibility to deformation, chatter, and internal stress release. This project demonstrates our advanced CNC milling expertise in controlling structural rigidity and tight geometric tolerances for complex, thin-section structural brackets.
Industry: Aerospace / Robotics / Precision Electronics
Core Capabilities: Multi-axis high-speed CNC milling, stress-relief machining, custom vacuum/soft-jaw fixturing, precision surface finishing
Material: Aerospace-grade Aluminum Alloy (6061-T6 / 7075-T6)
Surface Finishing: Matte black anodizing (Mil-A-8625 Type II)
Key Feature: Ultra-thin web thickness (under $1.0,text{mm}$) paired with multi-directional mounting flanges, weight-reduction cutouts, and precision mounting holes
Machining an asymmetrical, thin-shell structural bracket presents severe fabrication hurdles:
Chatter & Surface Deflection: With ultra-thin profile sections, cutting force induces vibration and blade deflection, leading to wall taper, poor surface finish, and tool wear.
Internal Stress Warping: Removing large amounts of material from solid billet stock releases residual stresses, which often causes the part to twist or bow post-machining.
Complex Multi-Plane Geometry: The bracket features offset mounting tabs, angled ears, and precision counterbores in different planes, requiring precise multi-axis positioning without distorting fragile walls.
| Phase | Technical Execution |
| CAM Strategy & Toolpaths | Implemented high-speed machining (HSM) with shallow depths of cut ($a_p$) and light radial step-overs ($a_e$) to minimize mechanical cutting forces and thermal input. |
| Custom Fixturing | Designed dedicated vacuum workholding and profile-matching soft jaws to provide uniform support beneath thin webs, completely eliminating chatter during final passes. |
| Multi-Stage Stress Relief | Applied roughing cycles with intermediate stress-relief annealing/resting periods prior to semi-finishing and final surface skim cuts to lock in dimensional stability. |
| Surface Finishing | Performed micro-bead blasting to remove tool marks uniformly, followed by matte black anodizing to enhance wear and corrosion resistance without compromising thread/hole tolerances. |
| Metrology & Inspection | CMM verification for profile true position, planarity across all contact faces, and zero-distortion optical comparator checks for thin-wall cross-sections. |
Zero Thermal & Mechanical Warpage: Flatness and parallelism across all primary mounting faces held within $pm 0.015,text{mm}$.
Optimized Strength-to-Weight Ratio: Achieved maximum structural stiffness while reducing total component mass for weight-critical assemblies.
Turnkey Ready: All mounting holes, countersinks, and threaded features passed 100% thread gauge inspection, delivering immediate drop-in usability for final assembly.
